If you are getting a "save as" screen, then it sounds as if your have something other than "printer" selected in your 'output' dropdown. Make sure printer is selected in that dropdown and tell me what happens then.
You can save to PDF and then open and print from there. That is good.
You say previously used to be able to print directly. What happened between when it used to work and now that it does not?
You are on Windows XP (you say "SP" above) I assume. If so, then that should be 32-bit and this would not be the problem. Let me know if this is not correct.
You also say that "when saved, the file is something you cannot open". What is selected in the "Output" dropdown when you do this?
